Sounds like you have been having fun again, playing.

I know that felt is easier to work with, but depending on what the box is
going to be used for, remember that a lot of things catch on to and stick to
felt.
You could use batting and calicoes, satins, taffettas, velveteen, velvet.
Insert the bottom circle first, then apply the fabric to the sides. This way
the bottom seam is less noticable.

Try lightly sanding the inside rim of the lid to remove, and smooth all that
you applied. Hopefully, the vaseline won't cause a problem when you do this.
It may gum-up the sandpaper. Use a fine sandpaper or 0000 steel wool (that's
referrred to as "4 ought" steel wool).
If that still doesn't do the trick, put a rubberband around the box at the
point the lid comes to, and sand ABOVE the rubberband to the top edge of the
box. By using the rubberband you won't have marks on the edge of the box.
You should then have smooth surfaces to fit together. You may not have to
take everything off, just enough for the lid to fit.

I've got some of the octagonal boxes to make, and using the ep on them is a
good idea.
