Fucking hell, there's not much left then, is there?

Yet it transfers any size mail packet OK! AFA your modem is concerned,
it's just another file, so the problem is with Bink IMO. What version
again, 2.50 wasn't it? Have you tried either 2.50 EE or 2.59 yet? It
can't be your file system either, as I run all HPFS here without any
problems at all.

Tell me, when you do an Alt-S, does a filename like 0C450S23.FLO (ignore
the prefix, it's just an algorithm-derived filename of some sort, and yours
will be totally different) appear in your \outbound directory? Its
contents are similar to this...

#\point\outbound\00000000.su1
;SEND generated by node 3:640/305.9{at}fidonet using BinkleyTerm-OS/2 Ver. 2.5
\POINT\TEST.ZIP

If there was no mail packet to be sent at the same time, I think the first
line would not appear. This merely tells Bink to send the file from the
specified directory, so perhaps you should work backwards from this,
although the first 8192 bytes are indeed being sent, so I may have had a
brain fart here (again!).

JG> I give up.

I wouldn't. It's stuff like this which really gets the juices flowing.
Don't you love a challenge? |-)
