Vic,

Always format the SD card with the camera.  It is quick and reliable.  
Formatting with a computer may or may not work, but there is no advantage 
to doing it that way and there may be some risk.  

Yes, attach the camera with the provided USB cable, "Refresh Removable 
Media", and you can copy the files to the drive with whatever method you 
want.  The copying is very fast and this camera is very easy on the 
batteries, so doing this is not a problem.  I may try one of these external 
card readers now that you have mentioned it - the advantage being that it 
would not tax the cameras battery.  It is amazing how long the lithium 
batteries last in this camera.

After copying to the hard drive, and verifying that the copy was 
successful, I usually delete the images on the card with the camera and 
start shooting again.  I reformat occasionally, it does not seem to be 
essential with this camera.

I strongly suggest you make periodic backups as you go, to e.g., CD or DVD.  
The nightmare scenerio is a hard drive full of images and the drive going 
T/U suddenly.
